So can anyone tell me when fuel should start transferring from auxiliary tank. Replaced filter above tailshaft and proceeded to run first tank down to see if it solved the problem, when Guage neared 1/2 and was expecting 90lr light to come on nothing, this got me a little worried that is was about to run dry so decided to fill up. Very slowly filled with 81ltr,( auxiliary still full I presume ) so am guessing had about 10ltr left before dry so at what stage should it start transferring. Should I drain some fuel out of aux to assist breather between tanks. Thanks in advance.

The engine supply's and returns are only run from the main tank ( front) the engine return does enter the sub tank to preheat the fuel ( mini pipe heat exchanger) but then leaves the sub and goes back to the main .
The electric pump Inside the main tank runs all the time ( as far as I'm aware ) supplying fuel to the little filter above the tail shaft then back into the main tank via a jet pump / Venturi which is constantly drawing fuel from the sub tank thus keeping the main tank full .
The 90 litre light comes on when the sub tank level runs low and then the gauge goes back to full indicating what's in the main tank .
I'm unsure if the pump turns off or keeps trying to suck all the dregs from the sub . I believe the latter .
The reason toyota did it this way was to make it all automatic.
Transfer solenoids in the older toyotas worked well but not automatic. They also couldn't have a electric pump transferring from sub to main as people would let the fuel run low and bugger the pump .
This way the transfer pump is always running in fuel and won't get damaged and the fuel is always being filtered helping keep the tanks cleaner .
This is why the sub filter blocks up fairly quickly .

So Cambelt on that information are you suggesting that the pump that runs through the filter above the tailshaft may be at fault here...???

From the information you provided you don't have any evidence that anything is wrong.

When you refuelled, did you purposely go slow or you went slow because it was spitting the fuel back out?

No I posted on 08/08 that I have same issues as blackbird64 ,can't fill due to splash back and running out of fuel with 80ltr left in tanks. Have replaced filter between the tanks but still splash back when filling,I was wondering if the breather hose between the tanks may blocked with fuel and maybe I should drain fuel out of rear tank to try and clear breather hose.

Yes I would say the pump is not running or the filter is blocked ( blocked filters kill the pump .
