      Hey Mozz,

question for you, do you find any? Or much? Residue of oil going backward up the hose or to the air box?
I'd imagine not much if any, just thinking if it was even a small amount it may upset The maf sensor.....?

No mate i have kept a really close eye on this exact thing. I cleaned the area where the EGR re-enters the air box and you can wipe it with a tissue and there is absolutely no residue there at all.

          Nice work dude.

From what I have seen on the scan tool the egr is only open for milliseconds to vent so I couldn't see much of anything coming back that way.

          You engine is loving it!

            Hi Mozz
Looks like you have nailed this one. I have previously blanked off a different diesel engine EGR. My impression was that there was improved economy and power but cold idle was a bit rough. There had been significant build up of sludge in the inlet manifold so cleaning that was probably some of the improved performance too. Curious to know what you have noticed as far as running and performance?

Hi Mule it is running a lot better but bear in mind that I replaced the injectors, rail and suction control valve and cleaned out the intake at the same time as I bypassed the EGR so it would be difficult to say that it runs better because of this alone. It certainly idles as smooth as it should and as far as power and economy it is as you would expect from a diesel Prado.

Our EGR cooler has cracked the exhaust pipe and got me thinking of your mod.
What do you think: remove the EGR cooler completely and fabricate a flange for the bottom of the EGR valve, 25mm line to the air cleaner and blank the head off.
This would remove the waterlines from the cooler and plumb straight to the oil cooler.
The function of these coolers still has me baffed as to the flow of 'overpressure' in the manifold going back through the uncooled side of the cooler to the exhaust port in the head.
Have you seen any effects of the oil residue going to the MAF sensor?

Not much, if any, goes back, otherwise the egr cooler would also get blocked up like the valve.

Did this mod today, but massive fail. The EGR cooler pipe to the head has cracked completely so I removed the cooler and replaced it with a adaptor plate to 25 mm tube and used the 25 mm hose to the Aircleaner. The ECU alarms constantly P0122 and will only clear for a few seconds. The amount of air coming back up the pipe is substantial and when I hold 2000 rpm the boost changes by 2 psi (up) when put my thumb in the tube. The ECU is looking for a small amount of exhaust gas into the intake and as it is not existent the throttle position is wrong ( I think).
Off the the TIG welder tomorrow to have the old cooler re welded as nil stock in Australia.
Must be differences in the engines depending on the year of build.

Which part of the EGR did you route back to the air cleaner? The cooler or the engine /head?
The head should have had a blanking plate and the cooler gets the 25mm hose back to the air cleaner. Which needs to be plumbed in between the air filter and maf sensor so it draws filtered but unmetered air.

Is this how you done it?

Hang on, just reread what you wrote. So you removed the cooler completely? Did you still have the butterfly valve assembly on the end of it or was that removed too?

What do you do to the apprentice when they forget to plug in all the fittings. I missed the servo motor plug on the shut down butterfly under the intercooler thus the air coming back up the 25mm tube. But only found this after welding the egr cooler up and refitting it.

So to answer the questions above, yes the butterflies were still in place and i am an idiot.

Oh well at least it only cost me a day of black hands and a heap of swearing.

EGR cooler is back on and all standard.
Would like to try the egr removal again when i have some new injector lines and a spare day.

                            Rusty.

                              Hello Mozz,
Can you take some step by step photos of this install and list what parts one needs etc as I will have to do this mod soon when I clean the intake.

                              Cheers
