Thanks Piggy. I am a qualified mechanical engineer but that often doesn’t cut it as they want a mechanic. My local mechanic won’t do it as he doesn’t want to be dragged through the courts but I will contact the NRMA as they shouldered some of the costs of the transport home.

I worked out where the mystery bolt came from today. Carco was right, I found the balance gear floating in the timing case. The good news is it is just superficially damaged. Next is to put it all back together and hope that no other damage hasn’t been done with the low oil pressure.

I wouldn't be putting it back together until the NRMA have had a look and a third party has notes of whats going on.. If you rebuild it and start it, you make yourself liable for any further damage. The Engine builder will use that as a method to walk away from it.

Thanks Piggy, I haven’t heard anything from fair trading as yet and to be honest didn’t expect to get anything out of the rebuilder but I wanted to get them on record. The NRMA legal service suggested I would need to prove they didn’t do the oil nozzle up properly. There are probably a million ways to get out of that one.

So I decided to put everything back together and was a little surprised to find all the nozzle bolts just finger tight. The big day arrived and I was devasted but not surprised to find a knock in cylinder 1 when the engine was started. I swapped injector 1and 2 and the knock still persisted. I used the Techstream software to turn fuel supply to cylinders on and off to narrow down to cylinder 1.

I have decided to have a go at selling it as is because other than cylinder 1 it is a great car. It has a electronic diff lock, Recaros, winch etc. I will be posting on the for sale section shortly.

Wouldn't sell much except for parts. The cost of a replacable engine is expense.

Better to sort it out and keep it, but failing to force the mechanic to pay for it is a waste.

If you have done 80,000 kms since the rebuild I would be very surprised if you are able to get the engine builder to acknowledge loose bolts/nuts from assembly.
If it is a great car perhaps do the sums to put a new engine in compared to buying another Prado.

It’s a hard decision, but if it’s a good car I’d be fixing it, there are a number of second hand engines available from reputable sellers depending on your location.

Thanks everyone. So plans have changed and I am going to have a go at fixing it myself. I have nothing to lose and then I know it will be good.

Update. After having no luck with the fair trade case I have had to pull the engine. Everything is great except piston 1 is stuffed and cyclinder 1 is scored. Can anyone recommend a good machine shop in Sydney or surrounds? All I need is cylinder 1 done due to the unusual nature of the failure.
