This last year , I have been "working" with my local Toto Dealer to fix an Oil leak - from the transfer case. (D4D motor).
It first came to light when I got a "cracking noise" from under the front of the car if I accelereated a bit hard off the line in 1st.
1. First fix: Sir the Transfercase oil was low, so we checked with a magnet - no iron filings - topped up the oil.. all OK now.
I picked up the car, drove off - "crack" it went as usual. turned around and went back..
2. Second Fix: They pulled down the transfre case this time and replaced the drive sprockets and chain, barings and oil seals. Said it was a front oil seal failure and a warranty issue (gave me back the money for fix no 1). This took 6 weeks - with parts from all over the place and Japan.
3. Took the car home - no crack noise - but when I looked under a week later - still leaking oil - between the gearbox and TC.
Rang dealer and passed on the news. Booked in again.
4. At this stage I hade some trips to do - so I packed a 24mm spanner and a couple of litres of oil and topped up the TC every time I stopped. 10hrs driving = 500ml oil.
5 Third Fix: they pulled out the transfer case again and found a "pinched O ring". New O rings and oil seals. All OK! I took it home (with some doubts) and again kept looking underneath. Same old oil leak as before. No change. Dealer now said to bring it back after Christmas rush when everyone was back from holidays. Luckilly I have plenty of oil. I was getting pretty good at diving under the car on a trip and topping up the oil...
6 Fourth Fix: I was going to be away from home for a couple of weeks, so dropped the car off at the dealer on the way to the airport. Said see you when I'm back. This time someone else looked at it... 2nd mechanic said.. "that oil seal is in backwards".
The 1st mechanic said thats how it was all the time, it must have been built that way.
Well they put it in the other way round and it was waiting for me on my return. I took it home and, guess what... more oil leak.. but this time it stopped leaking after a week. I guess they did not clean out the old oil and it took a while to all clear. So now it seems to be OK - ,finally. ... For now , anyway.
