D-4D Dual Battery Install - Completed

    Hi Fungi2003,

    I am using Redarc controller which works fine. The problem is with the D4D alternator. The Alternator puts out enough voltage (around 13.3- 13.7 volt) to charge the main crank battery to start the diesel. Sadly it does not put out enough voltage to fully charge the Trojan deep cycle battery (approx 14.4 Volt). Therefore you never get the deep cycle battery fully charged unless you use a battery charger. Down side using only the D4D alternator - you will not get 110 AH from a 110 AH battery and the battery sulphates and has a reduced life.

      I wouldn't be too concerned about the battery at this stage. As most vehicles won't charge a battery to full capacity, my D4D only charges to 80% which I think is fairly normal. The only thing is I suspect it takes longer to charge to that point.

      If you give your battery a good charge with a 3 stage charger every week or two you'll be able to keep the battery in good nick. With the CTEK chargers they are able to "de-sulphate" the battery when required.

        Installation of wiring necessary for accessories circuit:

        This was an interesting task which took a little bit under 3 hours. My aim was to run the 6mm twin core wire from the location of the stock accessories socket through the firewall to the battery tray. Two sources were used to assist with this task, these were:

        First off I removed all of the necessary moulding: drivers kick panel, front and rear foot wells, rear plastic tread and the two storage pockets located close to the 3rd row seat mount. The lcool.org guide was a real help on how to remove these.

        Once these have been removed I then ran the cable through the smaller rear storage pocket until it was close to the rear plastic tread. I then peeled back the door trim, extracted the wire using some long pliers, pulled the full length through and continued to fit it in the existing wire mount that runs across the foot well.







        That was the easy part! The tricky bit was trying to push the wire through the firewall; a fairly thick piece of rubber that separates the engine bay from the interior of the vehicle. I ended up getting coat hanger wire, taping it up to the wire with insulation tape and pulling it through.

        Once completed I then zip tied the wire to the existing cluster of wires.







        The wire was then run through the engine bay and secured it to the battery tray using multiple zip ties.





        A word of caution; running through the firewall along the footwell to the rear of the vehicle is a pipe that supplies water to the rear window jet. Its probably a good idea to make sure that the solid portion of that pipe within the firewall isn't moved otherwise you could expect a leak. In addition to this you should ensure that your battery tray isn't leaning onto this pipe.

        Next step was to prepare the new socket in the rear of the vehicle. My initial thought was to install the socket just below the stock one but decided not to. The reason for this is that it could potentially disconnect if something was to be accidently placed on top of it. So I proceeded to install it within the storage compartment.

        I drilled a pilot hole using a 4mm drill bit and then used a 10mm drill bit to enlarge the hole just enough for a snug fit for the socket.





        I then proceeded to terminate that bit of wire and found that I had the wrong sized lugs! That was an indication to vacuum up the mess, put everything back together and pack up the tools.

        Next step is the installation of battery and wiring of the charging circuit and to finalise the accessories circuit (scheduled for tomorrow).

            I love these picture guides! Nice writeup Fungi.

            I liked your idea of using the coat-hanger to push the wires through the firewall. Next time, I might try your method, as when I poked mine through, it was very fiddly.

              Installation of battery and wiring necessary for charging circuit:

              This one was a no brainer really as Battery Factory in Fyshwick ACT did the installation of the battery and charging circuit. A deviation from other pradopoint member installations was that the negative terminal from the auxiliary battery was terminated on the engine block rather than the earth located on the battery tray.

              Battery World also charged the battery whilst the Prado was waiting for me to pick her up; I must admit the guys over there really know their stuff when it comes to 12 volts and batteries and take pride in their work.













              The Redarc smart solenoid led was lit indicating that the voltage between the two batteries is more than 12.5v.



              The new rear socket was then terminated and I hooked up the Waeco to test that it was all working. Surprisingly it did!!!





              Then I thought I'd see how much voltage loss I have between the batteries and the rear socket. The voltage at the Trojan battery reported 12.55v and 12.55v at the rear socket. Unfortunately the multimeter didn't read to 3 decimal places so I couldn't get a more accurate reading.

              All up I'm stoked that it all went well considering I did close to no work on cars in my lifetime (I'm an IT Consultant by trade). Just goes to show how useful these threads on pradopoint are when you want to do something to mod your vehicle.

              Now the real test will be seeing how the fridge will perform keeping the beers and bundy & cokes cold out on my weekend fishing/camping trip to the snowies.

                Using a multimeter to compare the voltage at the battery and the voltage at the rear socket with no load on the circuit will not give an indication of the volatge drop that will occur when the circuit is under load.
                Voltage Drop in the cable(V) = resistance of cable(R) X load current(I)
                V=IxR
                The multimeter itself is a very small load and for this purpose can be considered to be Zero. Thus

                V = 0 xR
                V = 0.

                Therefore you will always get the same voltage reading at the battery and rear socket (unless there is a very bad connection or open circuit).

                The only way to check for voltage drop is when the circuit is under load. Though it can be difficult to get a volatge reading from the socket when the fridge is plugged in. It normally requires the socket to be removed to allow access to the rear.

                  What about checking the voltage from the inline fuse holder? The multimeter has a 10Amp threshold.

                    Good stuff fungi... Thats the great thing about this forum, there's heaps of great info to help anyone out with little or no experience save a few bucks and gain some knowledge along the way... And it's only getting better with threads like yours! 8)

                      What about checking the voltage from the inline fuse holder? .
                      The fuse should be at the battery end of the cable. You need to check the voltage at either end of the cable and since the battery end is easy, checking it at the fuse doesn't help much.

                      The multimeter has a 10Amp threshold
                      Your checking voltage. Multimeter current ratings are irrelevant.

                      Don't be too concerned. I only mentioned it so that if you (or anyone else) do have issues you can correctly determine the voltage drop. If it's all working well then no need to check.

                        Only one issue with the dual battery setup; I just noticed that the auto down/up mode on the drivers window doesn't work. I did see a post with a similar issue somewhere but can't remember where it is.

                            Leachy, any ideas on a volt drop thats reasonable?

                            Fungi, run the problem window down (locally) around the halfway mark, then run it back up and hold the button up for a couple of seconds.

                                Great install and great photos.
                                Just one question is the cable between the two batteries fused at both ends.
                                07 Prado GXL, D4D manual, silver and a fridge with constantly changing beer levels.
