Called the toll free number to complain about the vibration and they knew nothing(or just not admitting it) about a fix. Surprisingly they knew nothing about the transmission reprogram either. Anyway got a call from the dealer to bring the car in to be inspected - not too optimistic as all other concerns like the rattly seats and noisy brake pedal were dismissed as features and not faults.
Well guys - some good news. The truck was at the dealer today and they "packed out" some areas of the RH guard near the A pillar (see Bursa's post above) as well as around the RH headlight. The service manager says he was in contact with Toyota several times during the day reporting progress on eliminating the dreaded tooth rattling vibe. I can report they have been pretty damn successful and try as I might to induce the vibe at 1500rpm on the 40 minute drive home I couldn't get it to do it! :mrgreen: Time will tell as whatever they did settles down but right now I am a happy camper.
Before you all ask, the dealer was Cornes Toyota on Belair Rd in Adelaide and Simon is the service manager. As Simon was in contact with Toyota hopefully they will pass on the details to the dealer network. I have to report my findings periodically and I'm told it may lead to Toyota Japan coming up with a mod kit.
Looking forward to the drive to work tomorrow.

Removed small piece of flexible black plastic cover from bottom corner of drivers window, the area where the wiper arms are. Vibration gone. Sanity restored.
Well I am happy to report that the vibration has now significantly reduced and is hardly noticeable, but it is still there between 15-1600 rpm.
I have been looking around my self to narrow down the source of the vibrations.
A look at the air box revealed that one of the metal spring clips that hold the cover on is missing. The plastic moulding that secures the clip to the base section of the air box and allows it to pivot has broken off. The clip has disappeared and therefore the lid isn't secured in place and vibrates excessively between 1400-1600 rpm. :evil:
So during the week I am off to Toyota to get it fixed. Will update once it is done.[/quotepsvzui0]
I had the local Toyota dealer look at the problem and it turns out the whole filter housing had to be replaced as the pivot point for the clip, on the lower half of the housing, was damaged and parts where missing. It appears this was done when I had the air compressor installed as the air filter couldn't be opened and the compressor was rubbing against the clip.
Quite rightly Toyota wouldn't touch it as a warranty job so I had to get the Air comp installers to fork out the $800 for a new air filter housing. It took a bit of convincing but they came to the party and told me they had already sacked the installer due to the number of complaints and rework on jobs he had worked on. :evil:
All done and vibration has disapeared, well as much as you can expect from a diesel. I am very happy now

Just clocked up 8500km on our VX after a 2 week trip to Queensland. The rattle has not returned at this time. That said, there is still the issue of vibration at 1500 rpm, and while this whole thread has focused on sorting the rattle, I think that Toyota need to do some work to determine the root cause of the vibration. The problem could be that the balancing of the crankshaft has been done to achieve smoother performance at 2000 rpm upwards. I am not certain that the issue can be resolved without the engine being dismantled. This is annoying as the vibration means that any loose items in consoles, door pockets or any other unpadded storage space, rattle at 1500 rpm. The impact on the driver is exacerbated as the 1500 rpm speed is 80Kmh, and there are an awful lot of roads with this as the speed limit. The problem as described in this thread seems to impact all diesels, with some having secondary symptoms of audible rattles as the result of loose or incorrectly adjusted trim/body parts.
Are there any engine builders out there that would care to speculate?
My Prado has 200km on the clock and drove out the dealer show room with the vibe.
Now lets get this clear. Its a transmission issue with the tranny changing up too early making the engine lug causing vibration.
I think the tranny software needs adjusting to stop the issue.
You will be finding rattles all over the car and when you stop one another will come along
The engine is sending vibes through the car ratttling anything that gets in its path.
I have an 05 diesel auto pajero that does this at 80km in 5th gear. same vibration and rattles. The engine is lugging thats all.
Lets ask and diesel manual driver if they have the rattle ? The answer will be no unless they lug the engine.
Do not disagree that transmission changes would rectify, as does using the "S" mode to manually hold a lower gear. It is my proposition that a vehicle advertised as producing maximum torque at 1600rpm should be built and balanced to run smoothly at or around those rpm when under mild load. Unless the gearing is changed, it doesn't matter squat what you do to the tranny programming aside from prohibiting upchange to a high enough rev range that does not allow the revs to drop to 1500 as the converter locks up, it is not going to change the rpm per kmh. It is reasonable to expect to run using the overdrive (5th in Auto with converter locked up) on 80Kmh roads such as the Tuggeranong parkway without noticeable vibration.
Here's something for you to try, start the vehicle and have someone bring it to 1500 rpm without load while you place your palm flat on the rearmost top section of the drivers side front guard, then place your palm on the A-pillar. This will provide a very good example of the vibration that the body and trim are subject to, and provide testament to the metal stretching capabilities of the toyota motor co.
Having had a penchant for a hot harley for at least a couple of decades, I am all too familiar with the long term effects of vibration, and the damage it does in terms of metal fatigue and the wearing of contacting surfaces.
Don't get me wrong, I would still buy this vehicle again by choice, I am just surprised that the testing that Toyota supposedly do doesn't reflect the day to day realities of using a Prado as a commuter, family wagon, tow vehicle and occasional bush track, which is where the majority start their life at least.
One more to be added to this list. My car has 2500km and I have the impression the vibration is getting worse. I will report this when is time for service but if it gets worse I will take it to the dealer. This is the only thing a bit annoying otherwse I am very happy with the car.
1500 rpm is to low for these type 4 cyl in line diesel engines
3.0 litre 4 cyl pushing 2.5 tonnes is going to struggle at 1500 rpm
Ask yourself the question, if you were driving this 4wd as a manual would you run around at 1500rpm?
The answer would be no. 1700-2000 is the best rpm
Now take a holden V8 engine that runs around in 6th gear 100km/hr at 1500 rpm
6.0 litres pushing 1.8 tonnes no problems with an extra 4 cylinders keepinng the crank rotating at a constant smooth speed.
I have a Pajero diesel auto 05 model that changes slightly later than the new Prado 1st to 4th gears.
I have been driving this Pajero over 150,000km and know the vibe all to well
The Pajero changes too early into 5th gear which then causes the engine to run around the dreaded 1500-1600 rpm (lugging)
Up the speed to 85km and the vibe goes away.
The engine is lugging at 1500rpm
I will be asking Toyota to change the settings in the software to solve this issue
This is also why the tranny overheating issues have been around
Lugging around at 1500 rpm sucks and this has been done by Toyota to reduce fuel consumption only
I had a vibration at idle that turned out to be the wiring loom that runs from the firewall to the engine on the passenger side. It is attached to a bracket on the firewall, removing it from this bracket eliminated the vibration. I have subsequently mounted the bracket on rubber grommets to eliminate the transmision of the noise.
Does anyone know of a dealer in Sydney that has actually fixed this vibration. All I am getting from my dealer and Toyota Customer Experience is that this is a characteristic of the vehicle. My dealer will not even look at possible rectifications. Getting very frustrated!! Any ideas??

Had my rattle develop with only 850k's on the clock.
At the 1,000k inspection today, Service Dept advised drivers side plastic cover had not been fully seated, (I had removed it twice trying to source the cause).
Absolutely no improvement after I collected the vehicle.
Will try removing plastic bits entirely & post results later.

As I said before, took my Prado in for its first service at about 2000km. The vibration/rattle was fixed then. Just back from a 3500km trip to the Flinders on all sorts of roads and has never had a vibration or rattle since the service.

Add another victim to the list, same problem on my March 2010 build D4D GXL. 1400 - 1600RPM but worse at 1500RPM. Drives you nuts (as does the flat spot in the acceleration to a lesser extent).
Anybody found a dealer in Sydney that can fix this? BTW Toyota customer care say that this is not a known issue.
Castle Hill Toyota claim that they have never heard about either the vibration or the flat spot issue.
